On paper, a part may look perfectly manufacturable, but in production it can suddenly become expensive, unstable, or hard to reproduce once tolerances tighten, the material is (highly) hardened, or the geometry becomes internally complex. In those cases, the machine’s hourly rate is not the deciding factor, predictability is: which process delivers the part right the first time, without correction loops or unpleasant surprises?

Wire EDM is one such process. It’s not a niche technique, but a deliberate manufacturing strategy for parts where precision, dimensional stability, and repeatability are critical. At Innomatix, we don’t view wire EDM as a replacement for milling, but as a conscious link within a robust process chain.

Frequently asked questions about wire EDM at Innomatix

When do you choose wire EDM?

Wire EDM is usually the right choice when:

  • You want to machine hardened or very hard material to exact dimensions
  • You need complex internal contours or narrow slots
  • You want sharp internal corners or very small radii
  • Conventional machining causes too much cutting force, deformation or tool wear
  • You need to reach exact final dimensions after heat treatment

For simpler shapes or softer materials, CNC turning and milling are often more cost-effective. In many projects, we combine all three techniques.

What is the difference between wire EDM and CNC milling?

With wire EDM, material is removed electro-thermally by spark discharges between the wire and the workpiece. There are no mechanical cutting forces, and the process is ideal for hard materials and very fine contours.

With CNC milling, a rotating tool mechanically removes material. This is often faster and more economical for softer materials and less complex geometries.

Are there limitations in terms of materials?

Yes. Wire EDM only works on electrically conductive materials such as steel, carbide and certain non-ferrous metals. Non-conductive plastics or ceramics cannot be wire EDM’d directly.

Is wire EDM suitable for series production?

Wire EDM is primarily a precision technique. It is therefore mainly used for small to medium series of critical parts. For large series with simpler shapes, we evaluate together whether CNC milling, CNC turning or a combination is more efficient.

Can Innomatix combine wire EDM with other operations?

Yes. Innomatix always looks at the complete component. Where needed, we combine wire EDM with:

  • Turning and milling
  • Heat treatment
  • Assembly and quality control

This way you receive a component that is fully ready for your specific application.

What information does Innomatix need for a wire EDM quote?

For a targeted quotation, we prefer to receive:

  • Drawing or 3D model with clear contours
  • Material type and hardness (e.g., after heat treatment)
  • Required tolerances and surface quality
  • Quantity and potential repeat volume
  • Any link with other operations (turning, milling, grinding, …)

Based on this, we can assess whether wire EDM is the best choice and what lead time and cost you can expect.

How does a wire EDM project work at Innomatix?

a. Part analysis and machining sequence

We start from your drawing or 3D model and determine:

  • Which shapes and contours must be produced by wire EDM
  • At which stage in the production process wire EDM makes the most sense
  • How to optimally combine turning, milling, heat treatment and wire EDM

This results in a technically and economically sound process plan.

b. Programming the wire paths

Our programmers:

  • Define the starting point, contour and cutting direction
  • Choose the correct wire speeds, spark parameters and offset
  • Take into account kerf width and final target dimensions

This forms the basis for a stable, repeatable process.

c. Test piece and validation

For critical parts, we often make a test piece or test contour first:

  • Accurate measurement of shape and dimensions
  • Checking the fit with other components
  • Fine-tuning offset or cutting strategy if needed

Only when everything is correct do we start the actual series or final parts.

d. Series production and quality control

During the process, we monitor:

  • Critical dimensions, fit and form
  • Consistency between parts
  • Any influence of heat treatment or other process steps

This ensures a stable result, even for complex contours.
